Printing shipping labels at the right size

A correctly cropped label can still print wrong. Almost every time it does, the cause is one of four settings in the print dialog rather than anything in the PDF — and they are the same four settings whichever printer you own.

A label that comes out an inch too small, with a thin white border all round it, has not been cropped badly. It has been scaled: something between the file and the paper decided to shrink it to fit, and the usual culprit is a default that most people never look at.

The one setting that causes most of it: Scale

Print dialogs almost all default to Fit to page, Shrink oversized pages or Fit to printable area. That default exists to stop an A4 document being clipped by a printer that cannot reach the edge of the sheet — reasonable for a document, wrong for a label.

A shipping label has to come out at its true size for two reasons. Couriers specify a physical label size, and a scaled barcode has narrower bars than the scanner expects, which is the single most common reason a label that looks perfect will not scan.

Set scale to 100%, Actual size or None — the wording differs by application:

If your label prints at roughly 94–96% of the right size, scaling is almost certainly on. That is the typical shrink applied to fit an A4 page inside a printer’s unprintable margin.

Paper size has to match the stock, not the file

The second setting is the paper size the driver thinks is loaded. Sending a 4 × 6 label to a driver set to A4 gives you a label in the corner of a big sheet; sending an A4 invoice to a driver set to 4 × 6 gives you a clipped mess.

On a thermal printer, pick the stock size in the driver — commonly 4" x 6", 100mm x 150mm or 3" x 5". On a paper printer, leave it at A4 and let the labels sit several to a sheet.

This is worth pairing with the page-size choice made before export. LabelCropper can output at 4 × 6, at 3 × 5, or cropped to the label’s own dimensions, and the driver should be told the same thing the file says. Margins

Set margins to None where the dialog offers it. A label file already contains exactly the area meant to be printed; any margin the dialog adds is applied by shrinking the content to make room for it, which puts you back in the scaling problem above.

In Chrome the setting is under More settings → Margins → None. In Acrobat there is no margin control — "Actual size" already does the right thing.

Headers, footers and duplex

A print test worth doing once

Before a big run, print one page and measure it. A standard courier label is 4 × 6 inches, which is 101.6 × 152.4 mm. If a ruler says 96 mm, you are printing at about 95% and the barcode is narrower than the specification allows.

  1. Print a single label at the settings you intend to use.
  2. Measure the label itself, not the sheet.
  3. Scan the barcode with the same scanner the courier will use, from a normal distance.
  4. Only then send the rest of the batch.

When the barcode still will not scan

If the size measures correctly and the barcode still fails, the problem has moved from geometry to contrast or print quality — a thermal head that needs cleaning, a roll loaded the wrong way round, or darkness set too low. When a label barcode will not scan works through those in order.

Where the file comes from

None of the above is specific to this tool — they are the settings that decide whether any PDF prints at its true size.
