When a label barcode will not scan

A courier scanner refusing a label at handover is expensive in a way a bad crop is not: the parcel is already packed and the queue is already behind you. The causes are few, and they are worth checking in a particular order, because the cheapest fix is also the most common.

A barcode is read by measuring the widths of its bars against each other. Anything that changes those relative widths — or the contrast between bar and background — breaks it, even when the label looks perfectly sharp to a person.

1. Scaling (most common by a distance)

A label printed at 95% has bars 5% narrower than specified. Many scanners tolerate this; the ones couriers use at volume often do not, and the failures are intermittent, which makes it look like a bad batch rather than a setting.

Measure the printed label. A 4 × 6 label should be 101.6 × 152.4 mm. Anything smaller means the print dialog is scaling, and printing shipping labels at the right size has the fix for each application.

This is the first thing to check because it is the most common, the cheapest to fix and the easiest to confirm with a ruler.

2. The quiet zone

Every barcode needs a clear margin either side of it — the "quiet zone" — with nothing printed in it. A scanner uses that blank space to find where the code begins and ends. Crop into it and the code becomes unreadable even though every bar is intact.

This is the reason a cropper should measure the page rather than apply a saved rectangle. A page whose layout has shifted, cropped to yesterday’s coordinates, can trim the quiet zone off a barcode that is otherwise perfect. LabelCropper reads each page’s own markings and flags anything it does not recognise rather than cutting it to a guessed shape — an uncropped page in the stack is recoverable, a sliced barcode is not.

3. Print darkness and speed

Thermal printers have a darkness (or "heat", or "burn") setting and a speed setting, and they trade against each other. Too light and the bars are grey rather than black; too dark and they bleed outwards, widening every bar and closing the gaps.

4. A dirty or worn print head

A vertical white line running down every label is the signature of a dirty print head — and if it crosses a barcode, that barcode is gone. Clean the head with isopropyl alcohol on a lint-free swab with the printer off and cool. If the line survives cleaning, the head element has failed and the head needs replacing.

5. The roll loaded the wrong way round

Direct thermal stock only darkens on its coated side. Loaded the wrong way, the printer runs, the rollers turn and the label comes out blank or very faint. Scratch the label with a fingernail: the coated side goes grey. That side must face the print head.

6. The stock itself

A quick way to isolate it

  1. Scan the same barcode on screen, straight from the PDF. If that scans, the file is fine and the problem is the printer or the stock.
  2. If the on-screen code also fails, the file is wrong — check whether the crop has taken the quiet zone.
  3. Print one label at 100% scale and measure it.
  4. Change one printer setting at a time, one label per change.

Working down that list finds the cause in a few minutes, and almost always stops at step one or three.

Preventing it for the next batch

Print and scan a single label before committing a hundred. It costs one label and thirty seconds, and it is the only check that tests the whole chain — file, scale, printer, stock and scanner — in the order they actually happen.
